Abnormal sounds during countersinking - causes and fixes: Normal cutting is a steady, even swish or hum. Squealing, dull thumping, or rattling means something is wrong - stop and check immediately, or you risk tool damage, scrapped parts, even injury. Part 1 - Squealing (high-frequency screech): Causes: 1) tool rubbing - dull edge: cutting becomes friction and squeezing, high-frequency screech; 2) built-up edge - tacky materials (stainless, aluminum, low carbon): BUE rubs the workpiece; 3) wrong parameters - too high speed or too small feed: chips too thin, the tool rubs; 4) high runout - edges hit the workpiece periodically; 5) weak workpiece - thin walls and cantilevers resonate. Fixes: 1) re-sharpen or replace - dull tools make noise; new/sharp tools sound right; 2) eliminate BUE - a) change speed to avoid the BUE range; b) generous fluid, especially lubricating types; c) coated tools (TiAlN, DLC); d) sharp tools; 3) adjust parameters - a) lower speed; b) larger feed (chip thickness generally at least 0.02mm); c) no tiny feeds; 4) check runout - a) re-clamp: tight, low runout; b) replace worn collets; c) ER collets, not drill chucks; 5) more rigidity - a) shorter overhang; b) support the workpiece; c) lower speed to avoid resonance. Part 2 - Dull thumping (low, heavy hum or boom): Causes: 1) excessive cutting load - too much feed/depth, large tool; 2) weak machine - small/old machines on large tools or hard materials; 3) long overhang - weak bar vibrates; 4) weak workpiece - large thin parts vibrate; 5) too low speed - unsteady cutting. Fixes: 1) reduce load - a) smaller feed; b) smaller depth, stepped; c) lower speed; 2) more machine rigidity - a) rigid machine; b) adapt parameters to the machine; 3) shorter overhang; 4) support the workpiece; 5) raise speed within reason for steady cutting. Part 3 - Rattling/clicking (periodic impacts): Causes: 1) chipped edge - the chip hits the workpiece each revolution: periodic clicks; 2) high runout - bent or mis-mounted tool; 3) interrupted cutting - slots, holes, gaps: normal but lower parameters; 4) loose workpiece - moves and vibrates; 5) spindle play - worn spindle bearings. Fixes: 1) check the tool - a) stop immediately; check for chipping/cracks; b) re-sharpen or replace; do not continue; 2) check runout - a) re-clamp; b) replace bent tools; c) check collet and spindle; 3) interrupted cutting - a) lower speed 30%-50%; b) smaller feed; c) tough grades (cobalt HSS); 4) check clamping - a) re-clamp the workpiece; b) check fixtures; 5) check the machine - a) spindle play: repair; b) loose parts. Part 4 - Abnormal rubbing (louder, harsh): Causes: 1) dull tool - most common; 2) insufficient fluid; 3) hard materials (stainless, superalloys); 4) work-hardened surface. Fixes: 1) re-sharpen or replace; 2) flood fluid; 3) lower parameters; 4) avoid cutting in the hardened layer (small depth, sharp tools). Part 5 - Troubleshooting order: 1) stop immediately - do not run on; 2) check the tool - chipping, wear, bending, clamping; 3) check the workpiece - looseness, movement, deformation; 4) check parameters - speed, feed; 5) check the machine - spindle, collet, ways; 6) eliminate one by one. Part 6 - Prevention: 1) sharp tools - check regularly; 2) sensible parameters - no overspeed or overload; 3) firm clamping; 4) generous cooling; 5) maintain the machine. Abnormal sound is a warning signal - take it seriously, stop and check. Most cases are dull tools, wrong parameters or loose clamping - check one by one and it is usually solved.
