Vibration marks and burrs in countersunk holes are common; here is how to fix them. Vibration causes: 1. Insufficient tool rigidity (excessive overhang, small shank); 2. Wrong cutting parameters (speed too high, feed too fast); 3. Too few flutes (single-flute cutting is unstable); 4. Worn or dull tool; 5. Loose workpiece clamping. Fixes: shorten overhang, use 3 or 6-flute countersinks, reduce speed and feed, cut in layers, replace worn tools promptly, clamp the workpiece firmly. Burr causes: 1. Dull tool squeezing instead of cutting; 2. Speed too high softening the material; 3. Final pass too light (zero cut producing friction and burrs); 4. Ductile materials (stainless, aluminum); 5. Poor chip evacuation. Fixes: keep the tool sharp, lower speed, keep the final pass at 0.1-0.2mm (never a zero cut), use dedicated deburring countersinks, cool and lubricate well, optimize chip flow.
