Why is the chamfer size out of tolerance? How to control it?
Oversized, undersized or inconsistent chamfers - common causes and controls: 1) Inaccurate tool setting - wrong Z zero makes the depth wrong; fix: set carefully, trial-cut one part first, measure, then run the batch; 2) Tool runout - actual depth differs from setting; fix: re-clamp, check runout, shorten overhang; 3) Tool wear - actual diameter shrinks as the tool wears, reducing chamfer size; fix: re-sharpen or replace promptly, spot-check during batches; 4) Workpiece not secure - movement changes size; fix: clamp firmly; 5) Weak machine rigidity - deflection makes size unstable; fix: lower speed and feed or use a rigid machine; 6) Feed too fast - fast entry deflects the tool; fix: reduce feed; 7) Batch inconsistency - wear, temperature and workpiece variation; fix: a) first-piece inspection before the batch; b) spot-check every 10-20 parts during production; c) tool life management - force replacement at set intervals; d) use a piloted spot facer for consistent depth; e) program control - macros or subroutines for identical entry depth. The key to size control: first-piece inspection + in-process spot checks + timely tool replacement - this keeps sizes stable.
