What is the difference between machining different aluminum alloys (6061, 7075, 2024, 5052, die-cast)?

Differences when machining different aluminum alloys and tool selection: Common characteristics: soft, tacky, welds easily, low melting point, good thermal conductivity. But grades differ clearly: 1) 6061 - the most common structural aluminum: magnesium-silicon alloy, medium strength, good machinability, less welding. Use cobalt HSS or carbide + DLC, high speed 1500-3000rpm, feed 0.12-0.25mm/rev, semi-synthetic fluid or compressed air. 2) 7075 - zinc-magnesium ultra-strong aluminum: strength near steel, higher hardness, worse machinability than 6061, faster tool wear. Use carbide + DLC or TiAlN, 1000-2000rpm, feed 0.1-0.2mm/rev. 3) 2024 - copper-aluminum duralumin: high strength, medium machinability, some work hardening. Use carbide + DLC, 1200-2500rpm, feed 0.1-0.2mm/rev. 4) 5052 - magnesium-aluminum anti-rust alloy: medium strength, good machinability, slightly tackier. Use cobalt HSS + DLC, 1500-3000rpm, feed 0.12-0.25mm/rev. 5) Die-cast aluminum (ADC12, A380) - high silicon 8%-12%: hard silicon particles cause severe abrasive wear, but low tack. Use carbide + diamond coating (PCD or CVD diamond) - best result - or carbide + TiAlN, 1000-2000rpm, feed 0.1-0.2mm/rev. Summary: structural alloys (6061, 5052) are easy; ultra-strong (7075, 2024) wear tools faster; die-cast suffers abrasive wear - use diamond coating. Choose tools and parameters by exact grade.
