After countersinking, the screw head is not flat or has a gap. Why? How to fix?
Reasons and fixes when the screw head is not flush after countersinking (gap between head and surface): one of the most common countersink problems. Causes and fixes: 1) Wrong angle - a) cause: countersink angle does not match the screw: e.g. 90-degree screw with an 82 or 120-degree countersink - faces do not mate, gap; b) fix: confirm the screw standard and choose the matching angle: Chinese standard flat-head screws 90 degrees, US 82, German 90, Japanese 90, some automotive 100 or 120. 2) Countersink too shallow - a) cause: depth of cut insufficient - the head cannot seat, sticks out or only partial contact; b) fix: increase depth; test the first piece with a screw until the head seats fully flush; c) note: do not go too deep - sunk heads hurt appearance and strength. 3) Countersink too deep - a) cause: depth too large - head fully sunk below the surface with a gap (head bottom not touching); b) fix: reduce depth until flush or 0.1mm below; c) standard: flush, or 0.1-0.2mm below; neither high nor too deep. 4) Pilot hole and countersink not concentric - a) cause: pilot hole off-position, or tool not coaxial: head touches one side, gap on the other; b) fix: a) accurate pilot hole - drill jig or positioning; b) coaxial tool - piloted spot facer self-centers; c) if the pilot hole is off, re-drill or enlarge. 5) Workpiece surface not flat - a) cause: curved, sloped or raised surface, or workpiece not leveled: countersink not perpendicular - head touches one side, floats on the other; b) fix: a) level and clamp firmly - surface perpendicular to tool; b) sloped/curved surfaces: use angled-hole chamfer tools (angled-hole spot facers) made for sloped countersinks; c) level sheet metal first. 6) Tool worn or wrong angle - a) cause: wear changes the angle, or the tool itself is off-angle: mismatch with the screw; b) fix: a) re-sharpen or replace promptly; b) buy accurate tools from proper makers; c) check with an angle gauge or projector. 7) Screw angle wrong - a) cause: the screw itself is off-angle or defective, especially cheap screws; b) fix: standard screws from proper makers (error normally within +/-1 degree). 8) Wrong cutting parameters - a) cause: excessive speed or feed: chatter marks, unstable size, head does not seat; b) fix: sensible parameters, lower speed and feed, final light pass. Troubleshooting order: 1) check screw and countersink angle match; 2) check depth (test with screw); 3) check concentricity; 4) check surface flatness; 5) check tool wear. Fix tips: 1) first-piece check with a screw before the batch; 2) piloted spot facers - self-centering, good concentricity, consistent depth; 3) slopes: angled-hole chamfer tools - ordinary tools slip and cut unevenly on slopes; angled-hole tools solve it; 4) final light pass - one idle revolution at size: smoother seating.
